P0420 means the catalyst monitor tested your Fusion's converter and found oxygen-storage performance below the calibrated threshold. The important thing to understand is what a converter actually is: a ceramic honeycomb with a precious-metal coating and no moving parts. Left alone with clean combustion it lasts a very long time. When one fails early, something poisoned or cooked it — and on a 1.5L or 2.0L EcoBoost Fusion, one of the candidates is coolant, because those engines have a documented intrusion problem that sends coolant straight through the combustion chamber and into the exhaust.

What actually kills a catalytic converter

A converter is a ceramic honeycomb coated with platinum, palladium and rhodium. Exhaust gas passes through it and the coating drives the reactions that clean it up. There is nothing to wear out mechanically, which is why a converter left alone with clean combustion and correct mixture can outlast the car.

Three things destroy them. Excessive heat, usually from unburned fuel arriving via misfire or a rich mixture, which melts or cracks the substrate. Contamination, where oil or coolant coats the precious-metal surface and stops the reactions happening. And physical damage from impact or from a substrate that has already broken up internally.

Every one of those is caused by something upstream. That is why replacing a converter without finding the cause is such a reliable way to buy two converters — the second one meets exactly the same conditions as the first.

The coolant question on EcoBoost engines

This is the Fusion-specific point. The 1.5L and 2.0L EcoBoost engines have a documented problem where a crack forms in the unsupported casting between cylinders, letting coolant into the combustion chamber.

Coolant that burns in a cylinder leaves through the exhaust, and the exhaust is where your converter sits. So on these engines a P0420 arriving alongside coolant loss, white smoke or misfire is not a converter problem that happens to coincide with a coolant problem. It is a coolant problem consuming your converter as a side effect.

Ford's diagnostic route for the 2.0L, in TSB 19-2346, pressurises the cooling system to 20 psi and holds for five hours, with a 4 psi drop plus borescope confirmation indicating short-block replacement. That five-hour hold matters — a quick pressure check can pass an engine that is genuinely leaking internally.

Fit a converter to an engine still doing this and you will be replacing it again.

How the monitor reaches its verdict

The PCM watches the upstream oxygen sensor and the downstream one together. A healthy converter stores and releases oxygen, which smooths the downstream signal — upstream swings, downstream stays comparatively flat. When the downstream sensor starts tracking the upstream closely, the monitor concludes storage capacity has fallen below threshold.

That has a useful implication. Anything that disturbs either sensor's reading can fail this test with a perfectly good converter in place. An exhaust leak between the two sensors lets outside air in and distorts the comparison. A slow or biased downstream sensor produces a similar picture. Both cost a fraction of a converter and both are worth eliminating first.

Questions to ask before authorising a converter

Freeze frame is a snapshot of conditions when the PCM matured the fault. It can distinguish an idle-only problem from a load, cold-start or monitor-completion problem. Clearing first throws that context away.

Do not buy a catalytic converter on the strength of this code alone. A ceramic honeycomb with no moving parts does not usually wear out — it gets cooked by misfire or poisoned by oil or coolant. On a 1.5L or 2.0L EcoBoost, that answer may well be coolant, and fitting a new converter without addressing it means buying two.

Why the model year changes the test

Almost every Fusion engine is an inline four, so Bank 1 is the whole engine and there is no second bank to compare against. The exception is the 2.7L EcoBoost V6 fitted to the Sport from 2017, and the older 3.0L and 3.5L V6s, where Bank 1 and Bank 2 are genuinely separate.
